What You'll Need
Let’s start with the common materials and tools you’ll need for all five projects. For the water pump, you’ll need a 110mm PVC pipe, a sheet of metal (approx. 2mm thick), a 48mm hole saw, a drill (corded or cordless), M8 bolts and nuts, a bearing, and a metal coupling for the drill chuck. For the BBQ grill, source a used propane cylinder (must be empty and purged), four 20cm steel legs, a grill grate, hinges, a handle, and a small diameter pipe for the chimney. The mesh stretcher requires three 40cm square steel rods (12-15mm thick), a bicycle sprocket with chain, a 20cm flat bar, threaded rod, and wing nuts. The vise is built from L-angle steel: two 30cm pieces and two 18cm pieces, plus a threaded rod (20cm long), nuts, and a handle. Finally, the pipe clamp needs two L-angle steel pieces, half-round steel sections, a threaded rod, bearings, and a square tube.
Tool-wise, a MIG or stick welder is ideal, but a TIG will work too. You’ll also need an angle grinder with cutting and grinding discs, a drill press (or a steady hand with a hand drill), a bench vise, a tape measure, a marker, and safety gear. Budget? Expect to spend around $50-$80 if you buy all new materials, but if you scavenge, it can be nearly free. Most hardware stores carry the steel and fasteners; the bicycle parts can come from a junk bike.
Step-by-Step
### 1. Drill-Powered Water Pump
Start by cutting a 4cm section from the 110mm PVC pipe—this will be the pump body. Trace the pipe’s outer and inner circles onto the metal sheet. Cut out the outer circle and weld it to one end of the PVC pipe. This becomes the back plate. Cut the inner circle from paper, then transfer that shape to metal and cut it out—this is the impeller. Mark the center of the impeller and drill a hole. Weld a bolt through that hole, then stack a washer, the impeller, and a bearing onto the bolt, welding the bearing in place. Next, cut a 48mm hole in a separate metal disk—this will be the pump cover. Weld a short piece of round tube into that hole to act as the outlet. Assemble the impeller inside the pump body, then weld the cover on. For the drill attachment, weld a metal coupling onto a piece of round bar that fits the drill chuck. Clamp the pump head to the drill, and reinforce with a metal rod. Test it: fill a basin with water, submerge the intake, and run the drill. The pump should move water powerfully through a hose. Here’s the trick most pros won’t tell you: the impeller clearance is critical—keep it to about 1-2mm for maximum suction.
### 2. BBQ Grill from a Gas Cylinder
Safety first: remove the valve and let the cylinder sit outside for 24 hours to vent any residual gas. Use a paint stripper to remove the paint from the entire cylinder. Cut off the base handle. Mark a line around the cylinder about 10cm from the bottom—this will be the charcoal pan. Weld four legs (20cm each) to the base. Cut one side of the cylinder open along a line that will become the grill lid. Weld chain links along the cut to form a hinge. Cut the remaining lines to separate the lid. Grind all edges smooth. Drill ventilation holes around the bottom of the cylinder. Cut a hole in the lid and weld a short pipe to create a chimney. Weld handles to each side of the grill. Inside, weld two round steel bars to support the charcoal grate. Finally, attach a handle to the lid. Before first use, burn a hot fire of dry wood for at least 30 minutes to burn off any residual gases or paint fumes. The result? A heavy-duty, portable grill that will last for years.
### 3. B40 Mesh Stretcher 2-in-1
Cut three 40cm square steel rods. Weld a short piece of chain to one end of each rod—this will hook onto the mesh. Cut a 20cm flat bar. Weld the three rods onto the flat bar at equal spacing. Now, take a bicycle sprocket and weld a round steel plate to its center. Drill a hole through the center of the sprocket and thread a long bolt through it, welding the bolt in place. Assemble washers, nuts, and a metal piece onto the bolt to create a tensioning mechanism. Weld this assembly to the flat bar. For the clamp function, cut a groove near the end of one square rod, then bend it into a U-shape. Weld a flat bar across the U to create a jaw. Drill a hole in the jaw and insert a bolt with a nut—this becomes the clamping screw. Attach a handle to the threaded rod. To use: hook the chain onto the mesh, turn the handle, and the sprocket pulls the mesh tight against the frame. The clamp holds it in place while you weld or fasten. This tool saves you from the back-breaking work of manually tensioning B40 mesh.
### 4. Heavy-Duty Vise from L-Angle Steel
Cut two 30cm L-angle steel pieces and weld them together to form a U-channel. Cut two 18cm L-angle pieces and weld them to the ends of the U-channel to create the fixed jaw. Drill a hole through the center of the fixed jaw. For the moving jaw, cut another pair of L-angle pieces, weld them together, and drill a matching hole. Insert a 20cm threaded rod through both jaws, with a nut on each side. Weld a handle to one end of the threaded rod. Weld two pads (small steel plates) onto the inside faces of the jaws to improve grip. Mount the vise to a workbench using bolts through the base. Turning the handle opens and closes the jaws smoothly. The maximum opening is 20cm, which is enough for most small to medium workpieces. This vise is rock-solid—no wobble, no flex.
### 5. Pipe Clamp for Pulling and Cutting Round Tubes
Weld a square tube to two L-angle steel pieces to form the main frame. Cut two half-round steel pieces—these will grip the pipe. Weld a bolt to each half-round piece. Drill holes in the frame to accept these bolts. Assemble bearings and nuts onto the bolts to create a clamping mechanism. For the moving jaw, weld two L-angle pieces together, drill a hole, and weld a nut over the hole. Thread a long bolt through the nut. Weld a handle to the bolt. Slide the moving jaw onto the frame. To use: place the clamp around a round tube, tighten the handle, and the half-round jaws grip the tube securely. You can then pull or cut the tube with precision. The clamp’s strength comes from the threaded rod and the leverage of the handle—it won’t slip.
Safety First
Before you light that welder, let’s talk safety. Welding produces intense UV light that can burn your eyes and skin—always wear a welding helmet with the correct shade (shade 10-13 for arc welding), a fire-resistant jacket, and leather gloves. Work in a well-ventilated area or use a fume extractor; welding fumes are toxic, especially when cutting painted or galvanized steel. For the gas cylinder grill, the single most dangerous step is the first one: if there’s any gas left inside, cutting it can cause an explosion. After removing the valve, fill the cylinder with water to displace any residual gas, then drain it. Let it dry completely before cutting. Never weld on a cylinder that still has pressure. For all projects, keep a fire extinguisher within arm’s reach. And remember: if you’re unsure about any step—especially with gas cylinders—call a professional. No project is worth a trip to the ER.
Troubleshooting
If your water pump doesn’t prime, check that the impeller is spinning freely and that the intake is fully submerged. Air leaks at the drill coupling are common—wrap the joint with rubber tape. If the pump vibrates excessively, the impeller might be unbalanced; try adding a small weight to the opposite side. For the BBQ grill, if the lid doesn’t close properly, the hinge might be misaligned. Heat the hinge with a torch and tap it into alignment with a hammer. If the grill smokes too much, add more ventilation holes near the bottom. The mesh stretcher can slip if the chain isn’t properly engaged with the sprocket. Make sure the sprocket teeth are clean and the chain is tensioned. If the vise jaws don’t align, grind the contact surfaces flat and re-weld the pads. For the pipe clamp, if it won’t tighten enough, the threaded rod might be binding. Apply grease to the threads and check that the nut is square to the rod.
